
Why Your Infrared Elements Actually Fail (And How to Fix It)
Here is a little secret about replacement infrared elements: it’s rarely the filament that gives out first. Most of the time, the real culprit is the lead-wire seal. In those IP65-rated heaters, there’s a tiny spot where the electrical lead meets the quartz tube. That’s the danger zone. When you’re pushing these heaters to their limit, cheap adhesives just bake. They crack. And once they crack, moisture sneaks in while your insulation leaks out. Not a great combination. The problem with “budget” seals A lot of aftermarket options just slap on some generic silicone. It looks fine at first. But then you start cycling the heat up and down, and that silicone starts to shrink. Once a gap opens up, the internal electrodes start to oxidize. It’s a slow death. We do things differently. We use a specific glass-to-metal seal or high-grade ceramic potting. Why? Because it expands and contracts at the exact same rate as the quartz. If the seal doesn’t move with the tube, it’s just going to pop. Simple as that. Plus, bad sealing leads to arcing. You’ll hear it or see it right before it fries your controller or pops a fuse. We make sure there are zero air gaps between the conductor and the potting. No gaps, no sparks. The heat trade-off Now, getting a true IP65 rating—meaning it’s dust-tight and can handle a water jet—comes with a catch. When you seal a tube that tightly, you’re essentially trapping heat around the lead wires. If you’re stuffing a high-wattage element into a tiny space, those wires can get dangerously hot. This is where a lot of people trip up. You’ve got to make sure your wiring gauge is thick enough to handle the current. Otherwise, the wires become the weakest link in your whole setup. A quick tip for installation When you’re dropping in a new element, take a second to look at the seal. You want it clean and flush. If it’s flush, gunk and contaminants can’t pool at the base of the lamp. It keeps your electrical path stable and stops your insulation from aging way too fast. It takes two seconds, but it saves you a massive headache later.
